Has anyone managed to rig their bike to fit a larger seat post than it is supposed to have? The reason I ask is that my old frame takes 25.4 but there are so many 27.2s available.

Too much material will have to be reamed out of the seat tube. Bad idea.

There are tons of 25.4 seatposts, but most use the old style seat clamp.
