So I just got a new tubular in the mail from nashbar, and I set it up on my disc wheel to stretch it out and I noticed that the valve is too long. It goes past the middle of the hole cut out for the pump, so it is a real hassle to get the pump head in there. Even then I can only inflate it to about 80psi, because the seal isnt good. And yes I have a hasg pipe on my pump so I can inflate disc wheels.

My question is; is it safe to cut out a few mm of material to make the hole larger? Will that destroy the wheel? I know I can go buy another tubular but, then I will always have this useless one lying around.

Doesn't look too clean, but evidently good enough for the fastest bike in the world (http://www.recumbents.com/wisil/whpsc2001/varna_detail.htm) (link)

Yup its fine if you know how to do it. Our shop manager did the same exact thing for a word class triathlete just 3 weeks ago.

That looks like it was made in 0.01 sec with a shotgun.

I've never done this exact job before, but I would probably use a small die grinder, or a grinding head on a dremel tool. Move the tool back and forth across the bottom of the hole in slow even motions keeping light pressure, and you'll come out with a pretty clean looking elongation.

dremel tool cutting disk. cover any fiber burrs with clear nailpolish.

Buck shot would take out the whole wheel. Probably a 357.

dremel tool, fine toothed cutting disc, latex gloves and a dust-mask [skin doesn't like carbon fibres, and silicosis sucks a bit more than itchy skin].

after you've finished cutting, run some cyano/superglue along the cut edge to seal everything back up.

be aware that you will have to remove extra material to give clearance for the pump "pipe" to inflate the tire.
