I weighing my options.

Present question:
Can I fit a Brompton in a hard sided suitcase without disassembly and have room
for a few clothes and other things while making the 62" 50lb rule?

In short, search for the Delsey Axiom 30" upright (~$100). There used to be some other off the shelf models that would work, but they've disappeared. You'll see reference to them in similar online articles covering the same topic.

I use this huge 32" case for my Brompton. Seems to work w lots of room for clothes helmet etc. Just fold the Brompton, chuck it in an Ikea DIMPA bag to keep stuff clean and thats it! But it weighs 19kg w just the bag n the Brompton. So depending on airline, may be tight but certainly doable. Usually, my check in weight is abt 23kg.

Hope that helps.

These are photos of my M6L in an airline legal (62" H + L + W) hard case sold by Channell Wasson (http://www.foldabikes.com/).
