Not the most experienced home mechanic, but I have rebuilt some hubs before with no problems so far. However, I cleaned, repacked, and adjusted a late 80's Deore front hub then went for ride. A good amount of grease ended up squirting out from around the plastic cap. Does this indicate a problem, should I rebuild again, did I over grease the cups?

Sounds like too much grease to me. Probably better to have too much than too little...
I would wipe the excess off and keep riding. If it seems to keep coming out, might want to open up the hubs and see whats going on.

I agree. If you put too much grease it will just get pushed out of the way and the right amounts will stay on the bearings. Wipe off the excess and continue riding.

Yep, just overpacked. For next time you'll realize now that "packing" doesn't mean filling ever nook and cranny up with grease. All you need and want is a film over the whole axle and cones to avoid rusting and about a 1/16 inch layer on the cups and cone bearing tracks for lubricating the actual bearing balls and surfaces.

Actually, I tend to overpack my hubs intentionally. The excess grease does get forced out on the first couple of rides but forms a good seal around the dustcaps and does a pretty good job of keeping water and crud out until the next overhaul. Just wipe off the excess a couple of times and your hubs wii be fine.
I like overpacking for the same reasons as hillrider.
besides, the bearings stay put when wads of grease are injected into the cones.
sometimes they fall out when you use the right amount.
Could the seals be installed incorrectly or not properly seated?
