I'm making leaping assumptions here:
Switching over a front 160mm disc (BB7) to a 180mm disc; can this be done without replacing calipers - or is this a completely different caliper system along with the rotor itself?

All you need is a new 180 spacer/adaptor for your caliper.
Spacer? You need a 180mm adapter. What this looks like depends on whether your fork is post-mount or IS.
