I was a lowly cat 4, but I could hit like 1400 w in a sprint at 148 lbs. Jumping like that takes torque. Al freehubs without the clips just get eaten.

You might want to go back after installation of the cassette and you put on a few miles and re-tighten the lock-ring.

Kinda like re-torquing lug nuts after you change a tire.

Nah.

FWIW - I have a torque wrench setup for lockrings. Have done probably thousands and all at 40nm. They never loosen up. The galling is because of the poor small spline design of Shimano (that's why they tried to make the 10spd only spline a few years back - as a replacement) and the material.

Would think this type of damage be caused by either shifting under pressure or over-pedaling to catch up with your speed after coasting - anything that results in a "clunk" in the drivetrain?

I dunno what I am doing differently, except maybe Fredding it up too much. My hub is clean (just took it apart a weekend ago to clean the drivetrain). I have had a SRAM 9 speed cassette and currently roll with a Tiagra 4600 cassette.

Cassettes that are pinned or on a carrier should bite less than those made up of loose cogs and spacers.

My 9 speed cassette was pinned, but I took it all the way apart to clean it. Everything went back together smoothly, but typically about four or five rings come off when cleaning.
