with all the trouble even getting the tire to pass through the stays, i wouldn't be surprised if you have a bad chainline problem. it and possibly a too loose chain, can cause, IME, the chain to hang up on a tooth once in a while causing a noise like that you've described.

BTW, i've been using those ACS Crossfire, if that's what it is, freewheels now for about four or five years.
