Semi hijack here, sorry. I`m just wondering how this could cause the problems that you were experiencing. I`ve only done a few wheel builds myself, and never on a reused hub, but I`ve read that the lacing should be identical on a relace to the original lacing. I thought it was for the sake of the hub holes. Can it affect the rim too? Good to hear you`re getting it figured out, anyway.

It turns out it wasn't laced exactly the same way. I always lace the same way, but I didn't do the original build on this hub and I forgot that. So that's the first problem.
