If it doesn't shift well enough, my options are to stick with friction-mode or just rebuild with an 8-speed cassette (and new hub).
Don't defend your choice of Ultegra 8-speed bar ends shifters. You don't have to. I ran into 2 guys last year riding Bike Party - buddies basically - one had them on their touring/commute bikes in friction mode. Found out only because one had a brake+wheel slip issue that I adjusted for them. (I'm tool brigade when I go...) You wanted 'em, you got 'em.

But now since you've brought up the reminder...I think I'll hit some more 3rd party shifter/derailleur manufacturer booths at INTERBIKE just on the remote chance that one is considering providing 6 or 7 speed bar end shifter because of demand from the "old school" sector.

Dish was unchanged since I never moved the locknuts. It is fine.

I went and got a $30 Shimano Hyperglide chain. No change.

I'm stumped...giving up and having LBS look at it. Sigh.

Sorry to hear that. However, don't get depressed. You did the following right:

1. Good choice in freewheel for 7-speed.
2. Drive side spacing looks spacing looks very good. (I'm not there so I can't determine if you chainline is good...)
3. Quality derailleur and shifters. (Hopefully it's not a 9 speed thing derailleur wise..doubt it though..)
4. You've checked dish and re-installed the wheel.
5. You have a quality Shimano chain. Many mechanics will tell you that if you have doubts about a 3rd party chain being the right one, put on the recommended Shimano chain.

Go ahead and take it to an LBS. I bet they'll nail it within 15 minutes. That's about the time that the mechanic I use takes to troubleshoot and dial in a rear derailleur, noise issues, clicks, snaps, etc. included.

Let us know how it goes...

I put an 8 speed bar end (BS64) with 7 speed spaced freewheel (Suntour Ultra) on my boy's bike. Works fine using alternate cable routing. I imagine yours will work too.

Just met with a KMC rep at Interbike...

For the Shimano HG-37 freewheel - if not using the recommended Shimano chain or the Yaban equivalent - the better KMC chain to use is the Z51 - not the Z50. The Z51 incorporates "bridging" that handles the profiled teeth of the Shimano HG series better.
