Ok, I talked to Velowear and to their parent company Voler. Since we are looking at more than 25 shirts it makes sense to go "full custom" from Voler themselves. This is good 'cause we are not limited to the color/design selection of the semi-custom offerings.
Unlike silkscreening, there's no additional charge for more print / logo "blocks", so we can incorporate several suggestions into the final design, ie. front, back, and a sleeve. We can mix and match sizes and fits (tighter-fit racing vs looser club fit) to meet the number we want to book -- there is a pretty good price break at 50 so it'd be great to hit that. They will be $49.25 apiece with a flouro-yellow bottom color and black ink.
The limitations are that we have to book a production window from them in advance. The earliest opening is 3rd week in August, and we'd have to have quantities settled upon six weeks before that (July 8). But that's pretty reasonable. I'll put down $100 reservation to ensure us this slot, so things are on the march.
So, next steps for those who want shirts:

2. I'll mock up a few designs based on everybody's comments above and anyone else is free to do one too, we'll have a poll to pick the winner.
3. Once we've got enough soft commitment to make the minimum order I'll take up $ via paypal or check and we'll get em printed, delivered and shipped. Delivery should be the first part of September.

I usually hate product endorsements or anything like that but would it be an absurd idea to plug this site in some way? After all, it's responsible for producing the collective interest that might meet that price break point.

Wow, talk about jumping the gun. I went to write the reservation check last night and the whole project got shot down by the CFO (aka my wife). She has a point in that we just dropped the cost of my new ride so the bike budget is pretty much blown for the season.
If someone else wants to be the point person I'll forward you the info I got from Voler. Otherwise this is gonna have to be shelved until we strike it rich.

If we need a way to collect $$$ for the project whoever is in charge take a look at www.fundable.org. They take the money through paypal and refund it if not enough people contribute to the project by a set deadline. Otherwise the $$$ goes to the project leader so they can use it for whatever the project is.

Sorry to join so late. I love many of these and would buy and wear them even as just T-shirts. I do worry about the potentially antagonistic nature of some of the slogans. This was actually my topic (thing to ask everybody) when I attended the Chicago Bike show last month. What color? What slogan? etc. One interesting opinion I got is worth mentioning: If your objective is to "disarm" potentially dangerous vehicles, then your message needs to appeal to the redneck truck driver types that are most likely to wish/do you harm. The suggestion was that a patriotic display (flag) on the back was the best bet. I thought it was an interesting point.

Yes! I like this one. In big dangerous cities maybe wouldn't be such a good idea, but where I live this would be great!
